I would like to cut a rule joint for my drop leaf table what can you suggest?

A rule joint can be cut with either the OCTACUT sets or something like the 7/5X1/4TC and 6/5X1/4TC cutters.

I have a worktop jig and finding that I am getting a small gap in the curved part when I fit the male and female joint together. Why is that?

A common reason is that the guide bush is not centralised with the cutter. Use a line up pin if available. A sub-base may need to be fitted for concentricity depending on the model of the router.
